Hi, Liz - so sorry to hear about this, it clearly shouldn't have happened. Do use our free returns to send it back to us and we'll make sure it's replaced with a non-faulty one - or refund you if you'd prefer.
For what it's worth, we haven't come across this with a cap like this previously, so it does sound like a one-off manufacturing fault.

“First off- the sizing is good so those with larger heads can cheer now. My head measure 57cm so I went with the Large. Nice fit, not tight, covered my ears- essential! slim enough to fit under a helmet, it that's your thing, but looks good on it's own. Comfy with no itch at my end- I wore it in the house for ages before realising I had it on. Recommended.”
